Is there any way to look at the fan expansions as a gallery without downloading the set?

Yep, just click the download button and another window should pop up asking to open save or cancel, just click open as long as you have acrobat it should open the file without downloading it.

Man I have to get to a printer to get this stuff printed out. I have a complete set of Base and Armored Strike Cards as well as some extras. These cards are awesome. I saw a Joe Canuck card one time, is there any chance that there is a complete set of cards from the custom characters from this site?

Just the one card of Joe Canuck. It was the exclusive for the 2005 Canadian Joe Meet. A sample of the card can be found here.
